When I rolled Anny out to get ready for spring I got to putting air in the tires. Front went fine but as we know you need t lie on the ground to do the rear. As I lay there I looked at my rear pulley and asked, "Is that a hair on there?" It turned out to be worse. One arm of the pulley was cracked all the way through. The back side was open enough to slide a business card through. A second arm had started to crack. I made an appointment at Higgins.
I told them the last 2 times I filled up I got gas on my right leg? Jay found the tank filler neck was cracked.
PolarisStar had some 3rd party dumbass come look at the bike. He said I didn't need a new tank cause all I had to to do was not fill it. Trust me his name would be at the top of the lawsuit. Higgins got him to change his mind about that. He said the pulley was hit and that's how broke..... He would not change on that. Ken told me about what happened and I called PolarisStar. I got a really nice guy and explained about the pulley. Said if something hit it that hard the bike would go over and there is no other damage on the bike. He pulled photos and paperwork the dumbass had taken. He asked me to hold while he talked to management. H said management agreed with him and they would pay for the pulley. So I have no problem with PolarisStar just the dumbass 3rd party adjuster that thought he came to look at a snowmobile. O.O

So all this gets down to:
Check your rear pulley. Mine looked to me as a bad casting but always worth a check.
Do NOT rest the gas nozzle in the neck of the tank. When Jay replaced the right side tank they have a new decal that states NOT to do this. Old habit will be hard to break. Of course the tank is aluminum and needs to be treated as such.

Higgins took GREAT care of Anny and went above and beyond for me.
I think Jay(mech) has a coffee can of Santa's magic dust that he sprinkles on the bike. Anny feels like she just rolled off the showroom floor with 27000+ on her.

The extended warrenty is very good if your dealer is a strong advocate as yours appears to be. I have had the Throttle assembly replaced because the original gas cap leaked you should check your throttle if it is sticking have the throttle assembly looked at the nylon bushings in it melt when they get gas on them. Keep an eye on your passenger floorboards I lost the passenger side the clips stink and there are improved ones out there now.

I would like to see also. It has to be a casting flaw for it to be on the pulley.

I never heard of a cracked pulley on any brand of motorcycle, but I'll be checking mine. About the gas tank, whoever that was doing the checking and said "just don't fill it up" That is one of the craziest things I've ever heard............

A guy at work bought a 2011 Road Glide and when he drove it off the lot it had a severe wobble at 40mph.  He took it right back and the first words out of the tech's mouth were "Well, don't go 40."

Loose steering head bearing nut.  Idiot.

Sorry no pictures. I am sure all of you have seen cracked metal. Surprising to see cracked chrome billet aluminum. I work with aluminum all the time and it looked like a bad casting like I said. Let's hope it's the only one.

On a side note, I rode through Munson, MA yesterday. The pics on the TV are no where near the destruction. It looked like GOD had a giant weedwacker and just walked down the hill cutting trees off about 10 feet above the ground then just kept going through town taking off roofs.

RedRider - was this an aftermarket you put on from the factory? Perhaps rhetorical, but if it is as large as you say, does it looked like it has expanded to being noticable? I just can't imagine it coming off the line that bad and no body seeing it. I'm just glad you caught it in time.

It was the original that came with Anny. I don't think it was that way when I bought it. I think time worked on it and there was a weak/bad spot in the casting. Once 1 leg/arm weaken the 2nd leg couldn't handle the load and it might have kept going until total failure.
I doubt it will happen to many or any others. I haven't heard of any others. When I built submarines we would hit "hard" spots in the metal. They were caused by impurities in the metal. It happens. I just think we should all keep our eyes open and check the bike carefully. Many times owners just hop on and go time after time. We need to check all parts of the bike as we wash and clean her. Or at least give her a good once over for those that don't clean on a regular basis.
